Use this to format : https://vita.hacks.guide/storage-format-(windows).html
Then format again with Exfat default 128KB, does that make sense when Size on Disk is about 8GB higher than backup folder of my old 64GB Micro SD card ?

Size in disk depends of the cluster size of the partition, is you are going to use that card on a non windows device it's better to use Fat32 partitions with 32K Cluster size.

The differences between the images are because the old card have different cluster size than the new one.

Cluster size is the minimum chunk of data what can be written to disk. Any data less than that size will occupy on the disk a cluster, any data bigger will be written in chunks of data is that size and the last one will occupy a cluster

isn't exfat is best for vita ?, also i think 8GB is not that much on 128GB, will change cluster size when i have time haha

I really do not know, but all nintendo consoles suffer from a bug on the exFat drive which will corrupt the card eventually (eve if you do not hack your console)

Also seems not all sizes are equal?: My 1TB Sandisk and 1TB Samsung had different capacities in VitaShell. Both legit cards. I know HDDs manufacturers deceptively market capacities in powers of 10, not 2. But 1 KB is 1024 bytes, not 1000...

On storage 1 TB are not 1099511627776 bytes are at least 1000000000000 Bytes aprox 931 Gb.

then the format of the disk will take some space so your partition will be less than 930 GB. and each format will take different space for the FAT so two identical disks with different type of partitions and different disk format will shown different format.

also different manufacturers sell you different capacity, some will say 1 TB are 9900000000000 Bytes other may be 1001000000000

so there are no a standard size.
