It only has to be big enough to for a partition so anything bigger than 32G will do.
I think I only have a 32gb floating around thats empty and its probably not quite big enough

I have another SD which belongs to a different switch with CFW that is currently working properly. Though it doesnt have an atmosphere which would support 15.0.0

I have a card which has a working CFW install for a different switch on FW 14.1.2. That atmosphere isnt currently set up to support 15.0.0 though

ok, let’s backup what you have. We need to backup the FAT32 partition as well as the hidden partition (Emunand) using Hekate.

OK so I copied everything from the SD card to my computer. You're saying theres a Hekate backup I need to do as well?

Inside Hekate there is an option to backup your eMMC…on the bottom you change that to emuMMC and thus backup you hidden partition in the same fashion.

I have the same problem, I think it's the SD card, my switch was in FW 14.1.2 with atmosphere 1.3.2(emunand), my switch started showing error 2162-0002 (0x4a2) because I installed a custom theme, It is not the first time that it happened to me, and since the solution that I read in several places was to delete some folders/reinstall atmosphere, I took the opportunity to update to version 1.4.0, curiously the switch kept throwing the same error 2162, but it said that it still it was on atmosphere 1.3.2 (this gives me an indication that the SD is possibly the culprit, since it may not have been writing the files it changed).
...I decided to make a new emunand, I ended up updating to OFW 15.0.1 (the update had just come out, I thought the last update was 15.0.0, I didn't expect 15.0.1)
I formatted the SD in fat 32 from my pc, created a new emunand, etc
boot the console and once it reaches the nintendo switch logo, black screen.
I tried again formatting the sd in fat32 with tegraexplorer... same black screen error
I'm going to get a new sd and try again.

In my case the cause of the problem was the emunand sd partition.
How i fixed:
Fresh install
Format sd to fat 32(i formated the sd with tegraexplorer, fat 32 option, not fat32+emumcc)
Boot Hekate 5.9.0
emumcc > new emunand and select sd file
the switch booted on the first try with atmosphere 1.4.0 and fw 15.0.1
