Hacking Format microsd card

I`m confused, I never really looked at the settings before and never had a problem like this, but now I got a couple of cards giving me problems. I formatted using the Panasonic formatter, loaded everything on to the card, but the r4i-sdhc menu has it as FAT 16 and gives an error when loading games (something about save file cannot be found).
If I use the Windows formatter what are the settings FAT, FAT32 & the Allocation size 32kb, 512b, etc...

I know not the best thing to use, but I thought I would give it a try to solve my problem.

Its suppose to be FAT32.......right?
 
FAT is primarily for 2gig cards and less while FAT32 is for cards above 2gigs. So if your SD is 2gigs or less, then the Panasonic formatter will automatically select FAT for the card.

In a case like this where I want a 2gig card to be formatted in FAT32 (my M3 Perfect prefers FAT32 for some reason), I use the "HP USB Disk Storage Format Tool" and it lets me select FAT, FAT32 or NTFS as I want. Google it, it should be easy to find.

Its a 2gb Sandisk, I`ve done lots of cards before in the Panasonic formatter and its always worked (but not this time strange). I`m thinking I got a shit microsd this time?
I used the Windows formatter set at FAT32 and it worked, but longer write and load times. It also changed the Allocation size to 4096bytes, does it matter what the Allocation size is???
 
Generally the larger the file allocation size, the faster the MicroSD card will perform. Files tend to take up a fraction more space as you increase the file allocation size though.
 
Tried again with the Panasonic formatter.......when selecting any game the message "savfile not founded!" and "Please reset system" comes then freezes.
