I've been running into some instability issues with WFL on vWii lately and am hoping for you help detangling whether this is an SD or HDD issue or something else entirely.

Since upgrading from a 256GB SD to a 512GB SD, I've run into an issue where WFL will result in a black screen if loaded from the vWii channel forwarder or from the Wii-U-to-vWii forwarder, but only if an external HDD is attached. HDD attached = hanging on black screen forever. Only SD? Wiiflow loads slowly perhaps but still loads correctly. Please note, Wiiflow runs normally when booting from the Homebrew Channel, HDD attached or not.

Other channel forwarders including USB Loader GX and other Wii-U-to-vWii forwarders are still able to be loaded without issue, even if some are slow when using this SD.

I thought this might be an IOS issue but those appear to be fine (syscheck from before included below). Regardless, I reinstalled all IOS anyway and still have the same results. I also attempted deleting the WFL save data and using the Wiiflow Start Configurator app to force the IOS to 249 and 250 but have the same issues there as well. Interestingly, sometimes if using the Start Configurator it WILL load, but only once.

I also tried moving the WFL app and Wiiflow folder to the HDD entirely (my folder is 26 GB from covers so moving it back and forth isn't desirable) and taking the SD card out of the console to force booting from the HDD. When moved to the HDD, Wiiflow booted incorrectly and there were visual bugs and DSI errors when booting plugins. I have also swapped the hard drive with an identical one, both in FAT32 format, and had the same results.

Lastly, a fresh install of Wiiflow also resulted in the same problems.

After going back to my original 256GB SD, everything works exactly as intended, whether the HDD is plugged in or not. That made me lean towards it being and SD card issue, so then I tested with another 512GB sd, and we are back to the same issues.

Is this a compatibility problem with 512GB and larger SDs, and if so, does anyone with a larger SD have no issues? Could it be a problem with the HDDs? Am I missing something entirely from this equation? I believe the only thing I have not tried yet is using the same SD and HDD on another Wii U. Thanks in advance!

I've used a Sandisk 512gb on my Wii U before without issues. Do you have a Wiiflow folder on both your HDD and SD card? From my experience that can mess with the loader, so delete any Wiiflow related folders from your HDD.

If that doesn't fix it, delete Wiiflow and do a fresh reinstall, try accessing Wiiflow from the homebrew channel, go to settings and make sure your file paths are set up correctly (Wii/GamCube games, homebrew apps, plugins, emunand, among others). If I remember correctly there's also a bunch of settings set to AUTO, try manually changing these:
Loader ios: 249 or 58.
Wii/GameCube: if the games are on your HDD, set both to USB.
Emunand: OFF.
Emunand saves: OFF.

If it still doesn't work I would recommend using USB Loader GX instead. Wiiflow may look nicer, but from my experience USB Loader is more stable and has more features.
